Replacing garage door rollers: nylon vs steel, and when they are the real problem

Rollers are the cheapest part on a sectional garage door and the one most often blamed for the wrong thing. When a door gets noisy, jerky or slow, rollers are a fair first suspect, but they are also frequently the symptom rather than the cause: a door that is out of balance or running in a bent track will chew through rollers no matter how good they are. What a roller actually does

Each panel of a sectional door carries rollers on both sides. The roller sits in the vertical track, then follows the curve into the horizontal track above your head. It has a stem that locates in a hinge or a bracket, and a wheel that should rotate freely on its bearing.

That is the key word. The wheel should rotate. A roller that slides along the track instead of rolling is doing the job of a brake, and everything upstream of it pays for that: the opener draws more force, the tracks wear, the hinges take load they were not designed for, and the door gets loud.

Nylon versus steel

Steel rollers with sealed or unsealed bearings are the traditional fitment. They are strong, cheap and durable, and they are noisy. Metal on metal in a metal track transmits a lot of sound into the house, particularly through a plasterboard ceiling into a bedroom above. Unsealed bearings pack up with dust and grit over time and start to bind, and in coastal air they corrode, which is one of the reasons the specification changes near the surf as described in Colorbond garage doors and coastal corrosion.

Nylon rollers, usually running on a sealed ball bearing, are much quieter. The nylon tyre absorbs sound and rides more softly in the track. They do not corrode, which is why they are a sensible default in marine environments, and they do not need lubrication on the running surface. They cost more, and a cheap nylon roller with a poor bearing is worse than a good steel one, so the bearing quality matters as much as the material.

The practical guidance is simple. If noise matters, or the garage is near the coast, or there is a bedroom above the door, fit good quality nylon rollers on sealed bearings. If none of those apply and the budget is tight, decent steel rollers are perfectly serviceable.

Count the bearings when you compare. A roller described only by its material tells you very little; the number and quality of the ball bearings in the race is what determines how long it lasts and how quietly it runs.

How to tell a roller is worn

With the door closed and the power off, look and listen rather than dismantling anything.

  • Spin test. With the door open, reach a roller in the horizontal track and try to spin the wheel with a finger. It should turn freely and quietly. Gritty, notchy or seized is a replacement.
  • Flat spots. A nylon roller that has been sliding rather than rolling develops flats you can see and feel.
  • Play. Grip the wheel and try to rock it against the stem. Noticeable wobble means the bearing has gone.
  • Bent stems. A stem that is not square to the panel makes the roller ride on one shoulder in the track.
  • Black dust. A line of dark powder along the bottom of a track is worn nylon or bearing grease and grit.
  • Noise that changes with position. A single loud roller usually shows itself at the same point of travel each cycle.

When rollers are not the real problem

Replace rollers on a door that has a deeper fault and you will replace them again. Check these before you spend:

  • Balance. Pull the emergency release with the door shut, lift by hand to halfway and let go. If it does not stay put, the spring is tired and the door is being dragged rather than carried.   • Track alignment. A dented, bowed or loose track will destroy rollers continuously. Look for gaps where a bracket has pulled away from the wall.
  • Cable condition. A cable running off its drum groove pulls the door out of square and loads one side of every roller. This and the other quiet failures are covered in tracks and cables.
  • Opener force set too high. A door that has been forced closed for a year against rising friction has been wearing its rollers hard. If it now reverses, work through why your garage door reverses before it closes instead of turning the force up again.

The DIY line

This is the part people get wrong, so it is worth stating plainly.

Rollers in the horizontal tracks and the intermediate hinges can generally be changed one at a time with the door open, because those rollers are not carrying the counterbalance load. Work on one roller at a time, keep the door supported, and do not remove several at once.

The bottom roller is different. It sits in the bottom bracket, and on a torsion door the bottom bracket is where the lifting cable terminates. That bracket carries the full spring load. Undoing it with the spring wound is one of the classic garage door injuries, and it is why bottom brackets carry warning labels. Leave the bottom rollers to someone with the tools to take the load off first.

The same applies to any roller change on an extension spring door where the cable and pulley have to be disturbed.

Doing the job properly

If you are going ahead on the upper rollers:

  • Work with the door fully open and the opener unplugged.
  • Replace all the rollers of a given position rather than mixing new and old on the same panel, so the door tracks evenly.
  • Clean the tracks with a rag before fitting new rollers. Fitting new rollers into a track full of grit is a waste of the parts.
  • Lubricate the hinges and the roller stems with a product intended for garage doors. Do not put grease on the running surface of a nylon roller, and do not use a heavy grease anywhere that will collect dust.
  • Cycle the door by hand before you plug the opener back in, then re-check the force settings.

Sourcing parts

Rollers, hinges and brackets are inexpensive and turn up constantly in the rollers category, often as full sets pulled from a door replacement. Match the stem diameter, the stem length and the wheel diameter to what you have, and take one old roller with you or photograph it against a tape measure.
